I did end up making a new mold for this part and spent a lot of time making sure the surface coat was thick and the mold was tight. I decided to work using envelope bagging instead of on the flange and have been successful getting perfect vacuums. I used the MTI hose and kept the vacuum on all night.

For these molds I use Smooth-On Epoxycoat Red (It is a surface coat epoxy).

To make the molds I did the following.

  1. Made a box using wood
  2. Waxed a piece of thin plexiglass
  3. Used modeling clay to lay up the part on the plexiglass
  4. waxed the part and plexi glass a couple more times
  5. Applied 2 layers of surface coat
  6. Once tacky I applied multiple layers of fiberglass
  7. After 24 hours I pulled the plexiglass off, removed the clay, and then pulled the part out.
  8. Cleaned up the mold a little with sand paper and then polished

Gotcha. I was envisioning these were solid/poured somehow. Now I understand how the mold cracked when you pulled a vac using the envelope bag.
